High-voltage cabling designed for long-term use in electric vehicles must meet numerous demanding requirements, in addition to the relevant standards, in order to fulfil its function.

Conventional EMC cable glands only ever meet individual requirements, but never the full range of requirements for electric vehicles. Development companies, vehicle manufacturers and component manufacturers demand solutions that function reliably over the long term in order to achieve the highest possible level of safety. At the same time, the demands placed on the sealing performance, shield current-carrying capacity, ease of installation and process reliability of the products used are high.

In the commercial vehicle sector in particular, repeated high power demands are the norm. This results in high currents in the motor supply lines, which, due to the high switching frequencies of the DC/AC converters and the DC/DC converters, place an additional load on the high-voltage on-board electrical system in the form of high-frequency signals.

The EVolution EMC offers the best of both worlds: a connector and a cable gland. Quick and easy to use, yet suitable for the highest current ratings, for all high-voltage conductors and power classes. During servicing, the sealing insert can be replaced without having to remove the cable assembly from the clamping point. With this EVolution EMC, high-voltage cables can be pre-assembled in the cable assembly workshop – just like with a plug – and fitted to the vehicle in the quickest possible way. Not even a torque wrench is required, yet a secure seal is guaranteed. As simple as possible and as safe as is required in the automotive sector.

The practical AXI-PRESS cordless hand-held tool ensures the assembly process is carried out safely. Whether in cable assembly or on the vehicle itself, crimping the shielding contact sleeve takes just a few seconds. Traceability is ensured via a data interface, just as it is with the EVolution EMC, which features a marked batch number. This achieves a level of process and product safety previously unattainable, unlike any other cable gland.

  • Operating life safety

    The EMC shield contacting for high-voltage cables in electric vehicles is currently often given insufficient attention when it comes to safety and operating life. In addition to the shield’s current-carrying capacity, the sum of all operational stresses has a significant influence on the product’s operating life and thus on its functionality.

    All too often, it is assumed that once a new vehicle meets its EMC requirements – particularly with regard to the components of the EMC shield contacting system – functionality will be maintained throughout its entire operating life and under all operating conditions. It is obvious that EMC testing is only mandatory for new vehicles. How the EMC values of the high-voltage on-board electrical system change over its operating life remains uncertain.

    If a power component in the powertrain fails, this is immediately evident in the system as a malfunction. With EMC shield contacting, the situation is completely different.

    In such cases, a vehicle’s operational safety is drastically compromised. The result is EMC interference emissions from damaged or destroyed shield contacting elements. These ‘sources of interference’ can cause EMC coupling at other points, such as control lines or electronic components, which act as ‘interference sinks’. The impact on control signals can be wide-ranging and poses a latent safety risk. In addition to the safety vulnerability, troubleshooting – i.e. locating the source of interference and the sink – usually involves enormous effort and costs in workshops. It is not uncommon for extensive changes to the EMC protection strategy to be required to rectify the issue. However, this affects not only the single vehicle exhibiting the symptoms of interference, but usually the entire fleet.

    With EVolution EMC®, these unpredictable costs can be avoided. It is clearly more cost-effective to incorporate high-quality EMC cable feed-throughs right from the start of development, rather than carrying out time-consuming fault-finding and/or retrofitting expensive monitoring equipment.

    Reliable cable assembly – a key part of the planning process
    Pre-assembling HV cables with standard industrial EMC cable glands is not reliable enough in the field of e-mobility to guarantee the long-term, secure functioning of cable glands in commercial vehicles or construction machinery. The EVolution EMC was developed specifically to meet these requirements. Its components precisely define the shield contacting and the individual steps involved. These few steps ensure that the cable shield cannot be damaged or displaced after assembly. It is held securely and firmly in place on the cable by a positive-lock fit. As it is fully crimped between the support sleeve and the contact sleeve in this innovative solution, shield strands can no longer break free. This completely eliminates the potential risk of a short circuit within the component housings. Furthermore, there is now no longer any need to fit heat-shrink tubing or tape to secure the shield.
  • Process reliability

    When manufacturing individual components, vehicle parts, sub-assemblies and entire vehicles, process reliability is of the utmost importance. Ensuring this is closely linked to the shortage of skilled workers. It is therefore essential that greater attention be paid to the reliable fitting of an EMC cable gland during cable assembly, installation on the vehicle and any subsequent removal and reinstallation (servicing). These aspects were the absolute focus during the development of the EVolution EMC. The EMC contact system must be fitted to the cable using the AXI-PRESS tool in specified steps. This enables the fitter of the EVolution EMC to carry out these steps either semi-automatically or fully automatically. Final assembly on the vehicle has also been redesigned with safety in mind and significantly simplified. The benefits for vehicle and machinery manufacturers include enhanced process and operational safety, and, not least, lower installation costs.
